But, what about trying to design easily-replicatable homebuilt hardware?

I would think a sufficiently modular solution in a joint effort, and at 
the end you'd have a PDF that said, "Go to Radio Shack, buy this, go to 
Mouser.com, buy this, buy a soldering iron, do this, copy this image to 
a Flash disk, insert and boot."

Then, the entrepreneurial among us might be interested in producing them 
in lots from their garage or basement.

Equally fun would be to find novel ways of rescuing used (but plentiful) 
hardware.  The Fibre Channel over twisted pair stuff that people are 
cobbling together to reuse formerly high-end disks is a prime example.
